煤泥是選煤廠對原煤進行洗選加工過程的副產品。對于動力煤選煤廠煤泥一般是指原生煤泥,煉焦煤選煤廠煤泥一般是指浮選尾煤煤泥。一部分煤泥粒度組成較粗的選煤廠可采用加壓過濾機回收,少數選煤廠煤泥采用帶式壓濾機回收,絕大多數選煤廠的煤泥回收和關鍵把關設備都是采用板框式壓濾機。我國選煤廠采用板框壓濾機回收的煤泥濾餅水分通常在 25% ~ 40%之間,絕大多數煤泥發熱量在 10. 49 ~ 14. 64 MJ / kg 之間。這些煤泥由于水分高、發熱量低,外形呈現粘濕的 “團塊狀”,直接摻入產品煤絕大多數用戶不接受,只能落地堆存。位于缺煤地區的選煤廠落地煤泥尚可低價就地銷售,位于煤炭集中產區的選煤廠煤泥很大一部分被廢棄。既浪費了資源、又由于煤泥的運輸和自燃造成嚴重的環境污染,煤泥的出路問題甚至成為制約選煤廠生產的重要因素。近年來,許多選煤廠為解決煤泥落地問題,采用了新型隔膜式壓濾機、穿流式壓濾機等,試圖通過二次壓榨、空氣穿流等技術來降低煤泥水分。從總體上看,除個別選煤廠取得較理想效果外,大部分選煤廠煤泥的水分降低幅度有限。部分選煤廠采用煤泥火力干燥工藝對煤泥進行降水,取得了比較好的效果和經濟效益,煤泥干燥幾乎成為解決煤泥落地問題的終極手段。目前,最常用的煤泥干燥設備有滾筒式干燥機和旋翼式干燥機,一般可降低煤泥的水分 10% ~ 15%,提高煤泥發熱量 2. 09 ~ 3. 35 MJ / kg,烘干后的煤泥產品呈現非常松散的 “顆粒狀”,可以摻入產品煤或者就地銷售,提高了煤泥的附加值。煤泥干燥工藝的推廣應用很大程度上解決了煤泥的出路問題,但隨著國家環保政策的日益趨嚴,采用燃煤產生熱煙氣干燥煤泥的技術路線通過環保驗收的難度已經非常大,很多地區已經禁止新建燃煤火力干燥項目,部分在生產的煤泥干燥車間也被要求補建脫硫、脫硝設施,甚至被要求關停。在以上背景下,部分選煤廠從煤泥減量化入手,大量采用弛張篩、交叉篩等,通過原煤預先脫粉來實現煤泥的減量化。這些措施整體上有一些效果,但都沒有從根本上解決煤泥的出路問題。為了解決煤泥回收產品水分高、粘性大難題,近期國內有設備廠商另辟蹊徑,借鑒污泥回收行業部分技術經驗,開發出專門適用于選煤廠煤泥回收的超高壓板框壓濾機。該型壓濾機采用遠超常規板框式、隔膜式壓濾機的入料壓力、壓榨壓力,大幅度降低了煤泥產品的水分,配合煤泥破碎機將煤泥產品破碎成 “干粉狀”,完全具備摻入產品煤銷售的條件。該項技術在華東、陜北、彬長等地區的應用效果表明,超高壓壓濾機的煤泥水分可以比普通板框式、隔膜式壓濾機的煤泥水分平均降低 5%~ 10%左右,發熱量提高 1. 26 ~ 2. 09 MJ / kg,為選煤廠實現 “無泥化”生產,在解決選煤廠煤泥出路問題的同時,也都取得了可觀的經濟效益。

2 超高壓壓濾機技術特征高壓diaphragm filter press機架由止推座、油缸座、兩側梁板和油缸組件組成,所有濾板均裝配在側梁板上,并可沿側梁板上導軌作水平方向移動,兩側梁板上配裝濾板移動裝置,能自動完成拉板和脫料工作,濾板 4 塊 1 組,實現快速脫料。油缸在液壓系統驅動下推動壓緊板將所有濾板壓緊在機架中,達到液壓系統工作壓力后進入自動保壓狀態,隨后開始進料過濾,進料結束后,向水模濾板通入高壓壓榨水壓榨濾餅,降低煤泥濾餅含水率。以濾板規格為 2000mm×2000mm 的超高壓壓濾機為例,說明超高壓壓濾機與板框式、隔膜式等普通壓濾機在機體結構和工藝系統方面的主要區別如下:

( 1) 普通隔膜式板框壓濾機的濾板材質一般為高分子聚合材料,濾腔厚度一般為 30 ~ 35 mm。超高壓壓濾機的濾板為可承受超高工作壓力的鑄鋼材質,濾腔厚度達到 60 mm,濾餅體積比傳統壓濾機幾乎增加了 1 倍。全鋼濾板不但耐壓強度高,而且工作壽命長,使用壽命可達 3 a 以上;

( 2) 普通壓濾機的頂緊、回程液壓油缸為共用,一般采用單缸或雙缸。超高壓壓濾機則為 16液壓油缸,其中,頂緊 12 缸,回程 4 缸。頂緊油缸為慢速缸、回程油缸為快速缸。

( 3) 超高壓壓濾機的工作面積可達 800 m2,而所謂的高分子材質超高壓壓濾機的工作面積一般只能達到 300 ~ 400 m2,工作面積不到本機的一半。因此,單臺超高壓鋼制壓濾機的處理能力更大;

( 4) 普通隔膜式壓濾機的隔膜與高分子濾板結構上復合為一個整體,超高壓壓濾機的隔膜則為聚氨酯薄膜式單獨設置;

( 5) 普通壓濾機的入料壓力一般為 0. 6 ~0. 8 MPa,超高壓壓濾機的入料壓力一般為 1. 2 ~1. 5 MPa,基本為普通壓濾機的 1. 5 ~ 2. 0 倍。

( 6) 普通隔膜壓濾機一般采用高壓風作為壓榨介質,少量用水作為壓榨介質。風力壓榨工作壓力 一 般 為 0. 8 ~ 1. 0 MPa,水力壓榨可達到2. 0 ~ 3. 0 MPa。而鋼制超高壓壓濾機則采用水作為壓 榨 介 質, 壓榨工作壓力一般為 5. 0 ~10. 0 MPa,是普通壓濾機正常工作壓力的 5 ~ 10倍,這是超高壓壓濾機與普通壓濾機的最大區別,也是煤泥濾餅水分能夠大幅度降低,實現“泥變煤”的關鍵性技術因素。目前,市場也出現高分子材質濾板的超高壓壓濾機,但是,一般二次壓榨的工作壓力只有 3. 0 ~ 4. 0 MPa,最高不超過 5. 0 MPa,而鋼制超高壓壓濾機的二次壓榨壓力設計可最高可達 10. 0 MPa。目前,實際生產中驗證的最高壓榨壓力已經接近 8. 0 MPa。

( 7) 普通壓濾機入料一般采用機體尾部集中進料或者頭、尾部分別進料,超高壓壓濾機則采用濾板側部分散進料,每塊濾板都有進料管。因此,進料速度更快,進料時間更短。普通壓濾機通常為明流、暗流二種排液方式,超高壓壓濾機則為明流、滴水排液 2 種方式相結合,濾液排出速度也更快。超高壓壓濾機與普通隔膜式壓濾機的工作循環時間接近,一般為 40 ~ 50 min,但處理能力可達 1. 5 ~ 2. 0 倍,濾餅水分可降低 5% ~ 15%,發熱量提高 1. 26 ~ 3. 35 MJ / kg;( 8) 普通隔膜式壓濾機的濾餅一般呈 “團塊狀”,通過鉸刀式煤泥破碎機破碎后的效果欠佳,一般情況下無法直接摻入產品煤,只能落地銷售或排棄。而超高壓壓濾機壓榨后的煤泥濾餅水分低、發熱量高,完全呈現比較堅硬的 “固體”狀態,經過破碎后的最終煤泥產品完全呈現十分松散的 “粉粒狀”,可十分方便地摻入產品煤銷售或單獨銷售。

3 超高壓壓濾系統配套設備

( 1) 入料泵: 超高壓壓濾機入料配套可采用單級或雙級離心泵,也可以采用壓力較高的隔膜泵。其中,雙級離心泵適用濃度高、流量大、高揚程的工況,入料壓力可達到 1. 2 MPa 以上。

( 2) 壓榨泵: 超高壓壓濾機壓榨可選用高壓力、小流量的多級離心泵或往復泵,該泵最高工作壓力應該達到 10. 0 MPa 以上。

( 3) 破碎機: 超高壓壓濾機的煤泥濾餅水分低,厚度大,煤質特性已經接近 “塊煤”,采用錘式破碎機可取得較滿意破碎效果。

( 4) 控制系統: 每套超高壓隔膜壓濾系統自帶 1 套 PLC 控制系統,該系統可以對壓濾機工作的頂緊、入料、保壓、壓榨、回水、松開、卸料等過程進行全自動化的程序控制,過程控制參數可根據實際的煤質指標進行人工調整。控制系統還帶有壓濾機智能入料、智能排序卸料等功能,使得壓濾車間現場基本可實現無人值守。

4 超高壓壓濾機的應用陜北朱家峁選煤廠原設計煤泥回收采用普通板框式壓濾機回收,煤泥水分在 28% ~ 33%之間,由于煤泥水分高、發熱量低,常年就地低價銷售,既影響選煤廠的經濟效益,也污染了環境。為此,選煤廠決定采用超高壓壓濾機取代普通板框式壓濾機進行煤泥脫水,取得了非常明顯的效果。普通板框壓濾機與超高壓壓濾機進行煤泥回收前后的工作效果對比見表 1。

 

從表 1 可以看出,陜北朱家峁選煤廠的超高壓壓濾機與普通板框壓濾機回收煤泥相比,水分大約降低 8% ~10. 5%,發熱量提高 1. 49~1. 88 MJ/ kg。對其進行簡單的經濟效益分析如下:選煤廠每年實際生產濕煤泥量約為 11 萬 t /a,設計采用 1 臺 800 m2 超高壓壓濾機,最大處理煤泥能力可達 20 萬 t /a。超高壓壓濾機比普通廂式壓濾機的煤泥水分按平均降低 8%考慮,濕煤泥單價按當地實際就地銷售單價 65 元/t 計算,壓濾機運行成本按 12 元/t 考慮,壓榨后的干煤泥形態為 “粉狀”,全部摻入產品煤銷售,噸煤泥售價根據發熱量按當地煤炭市場價格進行折算,約合 450 元/t。則該廠超高壓壓濾機煤泥回收項目的年經濟效益簡要計算如下:經濟效益=干煤泥量×干煤泥價格-濕煤泥量×濕煤泥價格-濕煤泥量×噸煤加工成本。經濟效益 = 11 × 90% × 450 - 11 × 65 - 11 × 12 =3608( 萬元/a) 。從計算結果可以看出,采用超高壓壓濾機取代普通板框式壓濾機后,超高壓壓濾煤泥回收項目的經濟效益非常好,全部投資不到 2 a 即可收回。即使煤泥量按 50%摻入最終產品煤進行銷售或者煤炭市場價格出現較大幅度波動,該煤泥回收項目的經濟效益仍然非常可觀。某超高壓壓濾機設備廠商還利用小型超高壓工業試驗型壓濾機對陜北某大型礦區多座選煤廠的煤泥進行了超高壓壓濾試驗。試驗結果表明,與普通廂式壓濾機相比,超高壓壓濾機的煤泥水分降低幅度可達 3% ~ 7. 5%,發熱量可提高約0. 63 ~ 1. 67 MJ / kg,其它選煤廠的煤泥產品水分降低幅度介于二者之間。但是,所有選煤廠壓濾后的煤泥產品經過破碎處理都可以呈現 “松散”狀態,只要產品煤的質量要求允許,都可以非常均勻地摻入最終產品煤。目前,超高壓壓濾機已經在濟寧、榆林、彬長等礦區的 5 座選煤廠投入使用,煤泥產品降水幅度都非常可觀。除一些技術細節還需完善優化外,主機設備和工藝系統均經過 2 a 左右時間的實際生產考驗,主要技術已經基本成熟,可以大范圍推廣應用。需要注意的是,為了提高煤泥摻配產品煤的數量,并進行控制和調節,選煤廠建設超高壓項目最好配套開發煤泥智能摻配系統。包括: 煤泥的儲存緩沖、智能返煤、在線計量、在線檢測、在線給料、智能定量摻配控制軟件等。煤泥自動摻配系統應該實現煤泥摻配數量的在線無級可調,使摻配效果均勻,以確保最終產品煤的質量穩定。

5 結 語超高壓隔膜壓濾機的機體結構、工藝運行條件等與傳統的板框式壓濾機有著很大不同,除了濾板腔室厚度增加近 1 倍外,還大幅度提高了壓濾機的壓榨工作壓力,達到 5. 0 ~ 10. 0 MPa,成為實現 “泥變煤”過程的關鍵技術因素,這在某種程度上可視為是煤泥回收的 “顛覆性”技術,未來應該具有廣泛的市場應用前景。超高壓壓濾機與傳統廂式壓濾機相比,根據煤泥粒度組成和水分特性的不同,煤泥濾餅水分一般可降低 5% ~ 10%,發熱量可提高 1. 05 ~ 2. 51MJ / kg,最終煤泥產品呈 現 完 全 的 “松 散” 狀態。采用超高壓壓濾機后,煉焦煤選煤廠的煤泥可全部摻入中煤銷售,動力煤選煤廠的煤泥可部分或全部摻入最終產品煤或單獨銷售,大大提高了副產品煤泥的經濟附加值,可大幅度增加選煤廠的經濟效益。同時,避免了煤炭資源浪費和煤泥運輸、儲存過程對環境造成的污染。已經建成的幾座選煤廠超高壓壓濾項目均實現了 “無泥化”生產。尤其針對水分高、灰分低、發熱量提升潛力大的煤泥,采用超高壓壓濾機替代傳統的板框式壓濾機效果更有巨大優勢。超高壓壓濾機回收煤泥技術為解決我國選煤廠低灰分煤泥落地損失資源和環保達標問題提供了最有前途、最為可行的回收技術途徑。從目前的實際使用結果看,其煤泥產品降低水分的幅度略小于煤泥火力干燥,但是不用燃燒煤炭產生熱煙氣,不存在環保問題,運行成本也低于煤泥火力干燥。對于采用傳統板框式壓濾機工作效果不佳或者煤泥火力干燥使用受到限制的選煤廠,超高壓壓濾機是一種可行的替代方案,應給與高度重視。由陜西正通煤業有限公司與濱海金地礦業工程技術( 北京) 有限公司聯合開發的 《煤泥超高壓壓濾脫水回收關鍵工藝技術的研究與應用》項目已經通過了煤炭工業協會組織的專家鑒定。專家對超高壓壓濾技術的意見認為:

( 1) 開發了全鋼材質濾板、高分子材質隔膜、復合濾布等耐超高壓力的壓濾機部件,并驗證了部件在超高壓壓力狀態下工作的可靠性。基于入排料時間排序等精準控制,實現了超高壓壓濾機智能化運行。

( 2) 優化了板框壓濾機的入料壓力、壓榨壓力,實現了板框壓濾機在 5 ~ 8. 0 MPa 超高壓壓力環境下的穩定工作。較普通板框壓濾機工作壓力提高 了 6 ~ 10 倍,煤泥產品水分降低 5% ~10%,發熱量提高 1. 26 ~ 5. 51 MJ / kg,實現了煤泥提質。

( 3) 基于超高壓壓濾機的煤泥濾餅特點,開發了新型煤泥破碎工藝,實現了煤泥產品由 “高水分、高粘濕、團快狀”向 “低水分、高松散、粉末狀”的轉變,為煤泥最終摻入產品煤銷售創造了有利條件。
